Box Beam Assembly Machine

What is a box beam assembly machine in a box girder production line?

It is the fit-up (tack assembly) station at the head of a box beam or box column line. Two webs are stood on a bottom flange to form a U-shape, the U is checked for square and gap, the internal diaphragms are tacked, and the top flange is then closed on top. YOMI's YM-UZL is a movable gantry type machine that does this: the U-shaped sub-assembly rests on support rollers, the rollers rotate and walk the workpiece forward under the gantry, hydraulic pressure and electromagnets hold the plates tight, and a sensor measures the actual box section. It handles flange width 200-1000 mm, web height 300-1000 mm, plate thickness 6-40 mm and member length 5000-12000 mm with 22 kW total power.

Why must the four cover plates be pressed tight before electroslag welding?

Because box columns are usually welded with electroslag welding at the internal diaphragms, and that process uses a molten slag pool held in the joint. If the cover plate and the diaphragm are not in tight contact, the slag and molten metal escape through the gap - the classic 'run-out' defect - and it cannot be repaired from outside because the joint is closed. The accepted workshop limit is a fit-up gap below 0.5 mm on the diaphragm and main-weld backing joints, with all formed plates and backing strips in one plane when the U is checked with a wire line. Tight, uniform gaps are what make the whole downstream process work: they let you run one stable electroslag parameter set instead of chasing each member.

How is the assembly sequence and box squareness controlled on the machine?

The sequence is: bottom flange on the support rollers, two webs positioned and squared against the bottom flange edges, U-shape checked (diagonal lengths equal, web-to-flange perpendicularity within about 0.5 mm/m, gap under 0.5 mm), internal diaphragms and backing plates tacked with CO2 gas-shielded welding, then the top flange closed and tacked. Squareness is verified by measuring the section diagonals - a mismatch of more than about 1 mm means the webs are not evenly seated, so the clamp is released slightly and the web repositioned rather than forced. Diaphragm position lines are transferred to the outside of the web so the electroslag weld holes can be drilled and UT access planned before the box is closed.

What does the electromagnet system actually solve on a box assembly machine?

It solves plate concavity - the inward bow that rolled or flame-cut plates carry. Mechanical clamps only push at discrete points, so a wavy 12 m web can still stand away from the flange between clamps, and that residual gap is exactly what lets slag run out during electroslag welding. Electromagnets pull the plate flat against the reference surface over a continuous area instead of at points, so the joint closes evenly along the full length. Combined with the top-press and bottom-lift hydraulic rams, the machine holds the section while tack welding is done, which means the tacked geometry is already the geometry the welder will see - no rework loop back to fit-up.

How is distortion controlled in box columns after assembly?

Assembly only fixes the reference; distortion comes from welding heat. Practical controls are: weld internal diaphragms first while the box is still restrained, then the four main seams in a balanced sequence - two seams welded simultaneously with the same parameters, same speed and same direction so the shrinkage of one cancels the other, preferably in the flat (boat) position with CO2 root and submerged arc fill. On members longer than the track, weld from the centre outward to both ends to avoid torsional pull. Keep heat input low with multiple thin passes rather than one heavy pass, hold interpass temperature, and release clamps only after the weldment has cooled towards ambient. Final straightness is then corrected mechanically, not by flame.

What section sizes can it handle, and can it do tapered or varying sections?

The YM-UZL covers flange width 200-1000 mm, flange thickness 6-40 mm, web height 300-1000 mm, web thickness 6-40 mm and workpiece length 5000-12000 mm, at 22 kW total power with overall equipment size around 28 x 3.5 x 3 m. Those are the working envelope limits, so the selection rule is to specify your largest member - not your average one - because a single oversize bridge girder that will not fit destroys the business case. Straight-prismatic box sections are the natural fit. Tapered or variable-depth box columns are assembled on the same principle but need the web profile cut accurately first and the clamping adjusted along the length, so discuss the actual drawing with the supplier before ordering.

How many operators are needed and how much faster is it than manual fit-up?

The machine is worked by a two-person crew with a movable operation desk that travels along the gantry, so the operators stay at the working station instead of walking around a 12 m member. Against traditional stationary fit-up - plates propped by hand, hammered into line and measured with a tape - the walking-group design is quoted at more than three times the efficiency, with roughly 30 minutes per member being a realistic figure for a typical 12 m box section once the crew is familiar with the sequence. The bigger gain is consistency: every member leaves fit-up with the same gap and the same diagonal tolerance, which is what stops the electroslag welder from fighting a different problem on every piece.

What foundation, power and handling does the machine need to be installed?

Plan for a level, machined or grouted foundation along the full 28 m machine length so the support rollers stay in one plane - a roller line that is out of level by even a millimetre per metre will show up as a twisted box. Power is 22 kW, normally 380 V three-phase, with the control cabinet positioned clear of the weld fume and spatter zone. Overhead crane capacity must suit your heaviest assembly, and you need clear handling space at both ends for the infeed of U-shapes and the removal of closed boxes, plus an interface to the roller conveyor feeding the submerged arc or electroslag welding station. Commissioning and crew training are typically a few days, and the sequence should be practised on scrap plate before production members.
